There are a number of printing, and promotions companies on line. The biggest question would be are you planning on making these cards for your performances, or for a retailer?

That is definitely a good start to an interesting concept. I'd practice it for six more months before I would do anything at all with it.

Give them both a wand, let them be the ones producing the balls in a cup a and ball routine. End up with a sponge ball load in each of their fists.... They will feel special if they are part of the show, and are creating some of the magic.

Have you considered a bridge deck? That might help considering the smaller size. Other than that, just spend a thousand hours in front of a mirror, your hands will adapt with practice.

Having the joker sealed in an envelope, or rolled up within an orange, will greatly increase the power of the prestige.

I don't know your time frame, but with your engineering background, I'd bet you could build the illusion yourself. Food for thought
